hp Color Laserjet 8500 noise

The printer is making a loud grinding noise that I believe is coming from the fuser area.

Rotating the blue gear on the fuser it makes a clicking noise which sounds similar to the grinding noise the printer is making.

The fuser is about a month old and doesn't making the clicking noise when its out of the printer.

The one other thing I tried was marking the gear that the fuser gear meshes with a marker to see if that mark would move when the printer went into calibration. The mark stayed in the same spot on that gear (DDA)

Any ideas what i can try short of replacing the main gear assembly to see if that is the problem?

 Not really. I assume the printer jams at the fuser. When you remove the fuser you should be able to see the gear which drives the fuser and if there is a broken tooth you have a major issue. The problem occurs when there is a jam and instead of lifting the release handle on the right side of the fuser, the person clearing the jam just pulls on the paper to pull it out. Since the main gear is not as strong as the fuser gear, the tooth breaks on the main gear and now the trouble begins. The only way is to replace the main gear assembly and it is not a task for the faint at heart. I have done it twice and both times it took between 3-5 hours to do it. Hp has a work instruction for it and if you email me I will try to locate it again and forward it to you. Just about everything on the right side, left side and back side have to come off in order to replace the main gear assembly.
